Why TIG for Exhaust Internals

TIG welding is slower than MIG. It requires more skill, more attention, and a better-prepared joint. On paper, that makes it the "wrong" choice for production.

In practice, it's the only sensible choice for stainless exhaust internals:

  • Controlled heat input — TIG lets the operator dial the heat to the material thickness. On thin-wall perforated tube, that control is the difference between a clean weld and a hole
  • Clean, oxide-free welds — stainless demands a stable arc and proper shielding; TIG delivers both
  • No spatter — the inside of a muffler is a flow path. Spatter and weld spitting disrupt it. TIG leaves nothing to knock loose
  • Penetration you can trust — a baffle holds its position for the life of the exhaust. A weak weld becomes a rattle, then a failure

It's the same reasoning that makes TIG the standard for performance exhaust work in titanium and stainless alike.


The Hard Part: Welding Perforated Tube

Here's where the photo gets interesting. Welding a solid tube is straightforward — the heat has somewhere to go. Welding perforated tube is a different problem entirely:

  • Thin walls — the material is already thin, and the perforations make it thinner
  • Holes at the seam — the weld has to travel right along the edge of open holes. Heat sinks away through fewer paths, so hot spots form fast
  • Distortion control — small perforated parts warp easily. Tacking sequence, travel speed and cooling all have to be managed to keep the geometry true
  • Consistency across a batch — every single baffle in the run has to be welded to the same standard, or the finished muffler's sound won't be repeatable

This is why the job is done by hand, by someone who has done it thousands of times. Automation handles volume. It does not handle a seam that runs along a row of drilled holes.


What This Means for the Finished Exhaust

Baffles and internal cores aren't visible, but they're audible:

🎵 Sound — the perforation pattern, the core length and the chamber geometry decide the tone. The welding holds that geometry in place 💨 Flow — clean internal work means exhaust gas moves the way the design intended, with nothing protruding into the path 🔩 Durability — a properly TIG-welded stainless assembly resists vibration, thermal cycling and corrosion far better than a rushed one 🔇 No rattles — baffle failure is the single most common cause of the buzzing noise that ruins an otherwise good exhaust

You never see this bench. You hear the result of it every time the engine starts.
